Technology overview
Web-fed offset printing is an advanced print solution in which the substrate — such as self-adhesive paper or synthetic films — is fed into the press from a continuous reel rather than as individual cut sheets. The technology successfully combines the photographic quality and precision of traditional offset with the high throughput and process automation typical of web presses.
Production process and principle
The image is transferred from the flat plate onto a rubber blanket and from there precisely onto the moving web of material. The process is controlled by an advanced semi-rotary system, meaning the press electronically manages precise web advance and retraction between successive impressions. As a result there is no need to invest in costly format cylinders for every label size change.
In a single production cycle the web passes continuously through 5 printing units (covering the full CMYK palette plus additional Pantone colours). The material then reaches the coating unit and finally an integrated inline hot stamping module (hot foiling). The finished product leaves the press fully finished and embellished.
Advantages of web offset over flexography
Although flexography remains a common label printing method, web offset offers quality and cost advantages that flexo cannot match:
- Reproduction quality: offset offers incomparably higher detail precision. It guarantees perfectly smooth tonal transitions (vignettes) fading to zero, without the dot "break-off" known from flexography.
- Lower make-ready costs: aluminium plates (offset plates) are far cheaper to prepare than flexo polymers, making the technology cost-effective even for medium production runs.
- No format cylinders: semi-rotary technology eliminates the cost of ordering dedicated cylinders for each die size.
Web offset vs. digital technology
Digital printing dominates the micro-run market, but for medium and large production batches web offset remains the leader:
- Cost optimisation: at industrial volumes the unit cost of an offset-printed label drops dramatically, outclassing digital presses.
- Colour accuracy (Pantone): digital printing usually only simulates spot colours from a CMYK mix. Offset uses original Pantone inks, guaranteeing full consistency of the client's corporate brand colours.
- Integrated finishing: hot foiling (hot stamping) and varnishing are done in a single pass. Digital labels usually require processing on additional finisher machines, which slows the process and adds costs.
